Concrete Densifier Changes How the Slab Behaves Under Load — Ask Before You Prime

A new warehouse in Stapylton had their concrete floor diamond-ground to CSP-3 — an excellent adhesion profile. We tested, primed, and marked. For the first year the marking was fine. In the second year, the zones with the highest forklift cycle count started showing micro-cracking in the epoxy that followed the concrete crack pattern below — not the concrete moving dramatically, but micro-fatigue cracking in the slab surface layer.

We investigated and found that the polishing contractor had applied a lithium silicate densifier after grinding. Densifiers react with calcium hydroxide in the concrete to form calcium silicate hydrate, which hardens and densifies the surface layer. This process can make the surface layer more brittle under repeated impact and shear loading than standard undensified concrete. The micro-cracking was concrete fatigue in the densified zone, and the epoxy was following it.

Densifiers don't affect adhesion directly — our primer bonded correctly. They affect the mechanical behaviour of the concrete slab layer under repeated loading. In high-cycle forklift zones, a densified surface layer can micro-fatigue faster than the standard concrete below it, and any coating follows the cracks.
