Old Epoxy Coatings That Have Been There 10+ Years May Have Low Pull-Off Strength — Test Before Marking Over Them
A Rydalmere manufacturing facility had an existing epoxy floor coating approximately 12 years old. The client wanted new safety marking on top of the existing epoxy. The floor looked intact — no visible delamination, no obvious adhesion failure.
We conducted a pull-off adhesion test on the existing epoxy before specifying the marking approach. Several test points returned pull-off values below 0.8 MPa — the existing epoxy had lost significant adhesion to the concrete beneath it from 12 years of thermal cycling and loading. If we marked over the old epoxy and the epoxy subsequently released from the concrete, our marking would come with it.
The correct approach was to grind off the failing epoxy and reprime to bare concrete before marking. The client hadn't anticipated this — they assumed 'if the floor looks fine, it is fine.' It doesn't work that way with aged epoxy. Pull-off testing reveals the adhesion state that visual inspection can't.
