Marking Over Old Epoxy Is Only Valid If the Old Epoxy Is Actually Adhering
A Rydalmere manufacturer had an existing epoxy floor coating applied a few years prior. They wanted safety marking lines added to the existing coated floor. We assessed the surface, found it visually in good condition with no visible delamination, and marked directly on top of the existing epoxy. About three months later, sections of the new marking were lifting — and taking pieces of the old epoxy coating with them.
The old epoxy had been failing at its bond to the substrate in areas not visible from the surface. Our new marking had bonded correctly to the old epoxy — the bond between them was fine. The failure was the old epoxy's bond to the concrete beneath it. When the new marking film created additional stress in the system, it triggered delamination in the old epoxy's weak zones.
An adhesion pull-off test on the existing epoxy before marking is the correct pre-mark step for any floor with an existing coating. The test pulls a small test dolly from the surface and measures the bond strength. If the old epoxy fails below 1.5 MPa pull-off strength, the coating is at risk of delamination under additional stress. We now run pull-off tests on any existing coated floor before proposing to mark over it rather than remove and remark from bare concrete.

The failure load and failure mode tell you the coating's bond strength and whether it's failing at the coating-concrete interface or within the coating itself. Testing five to ten locations across a standard warehouse floor takes about two hours including adhesive cure time.
We recommend removing the failed coating entirely by grinding before remarking. We include the grinding scope in the quote alongside the marking scope, so you see the full cost upfront. Marking over a failing coating will produce a marking that fails — the additional cost of grinding to bare concrete and starting correctly is always less than the combined cost of two marking jobs.
