Marking Over an Existing Epoxy Coating Is Only as Good as That Coating's Bond to the Substrate Below It

A Murray Bridge food processing facility had a green epoxy floor coating applied by the previous tenant — thick, well-adhered looking, and visually intact. The current tenant wanted safety marking on top. We applied primer and marking over the green epoxy without testing the green epoxy's adhesion to the concrete below it.

The marking bonded correctly to the green epoxy. But under sharp vehicle turning loads in the aisle zones, the entire stack — marking, our primer, the green epoxy, and the original bond coat — delaminated from the concrete in plates. The green epoxy had been applied by the previous tenant without proper concrete surface preparation. Our marking was correctly applied to an incorrectly applied substrate.

When marking over an existing floor coating, the chain is only as strong as its weakest link. Pull-off testing must test the full stack — if the existing coating itself has poor adhesion to the concrete, any marking applied on top will fail at that same interface under load, regardless of how well the marking adheres to the coating surface.

Murray Bridge is the River Murray commercial hub — Adelaide Road food processing, Swanport Road industrial, and the agricultural and logistics businesses. DPTI approved. Multi-layer adhesion stack pull-off test is standard before marking on top of any Murray Bridge existing floor coating.

We've completed 5,000+ projects nationally since 2009 and carry $20M public liability insurance. Every Murray Bridge quote includes a site assessment, surface condition report, and fixed pricing. DPTI approved for any road or carpark marking that requires local council or state road authority sign-off.

A surface pull-off test measures the adhesion of the most recently applied coating to the layer below it. A full-stack test applies a test primer and marking to the existing coating and then pull-off tests at multiple points to assess the weakest interface in the entire stack — which may be at the existing coating-to-concrete interface rather than at the new marking interface.

The previous tenant's floor coating records would confirm preparation method. If records aren't available, CSP profile assessment indicates whether the concrete was prepared — a properly prepared concrete surface has a rough texture under the coating. Pull-off testing provides the most reliable indication regardless of preparation records. Not if pull-off testing confirms adequate adhesion throughout the full stack. If pull-off values exceed 1.5 MPa consistently across the full floor area including the existing coating boundary zones, marking on top is viable. If values are marginal or inconsistent, grinding off the existing coating and repriming to bare concrete is the correct approach.
