Mulgrave's Springvale Road Distribution Centres Have Floors Laid in Multiple Pours With Cold Joints Between Them
Mulgrave's larger distribution facilities often have floor slabs laid in sequential pours over days or weeks — each pour laid adjacent to the previous, creating a cold joint at the boundary. Cold joints are different from designed expansion joints: they occur where fresh concrete meets hardened concrete, and the bond between the two pours can be weaker than the concrete itself.
A Wellington Road distribution centre had a 45,000 square metre floor laid in 18 separate pours over six weeks. We identified 14 cold joint locations from the construction programme records — the joints weren't always visible on the surface but their positions were documented. Pull-off testing across cold joint boundaries: 1.4-1.5 MPa — lower than the 1.7-1.8 MPa in the pour centres, but above our minimum threshold.
We specified flexible marking compound for aisle lines crossing the cold joints — the lower adhesion at the joint boundary combined with any micro-movement at the joint under load justified the precaution. For the pour centres, standard epoxy primer and thermoplastic were appropriate.

Designed expansion joints are intentional structural gaps filled with compressible material, designed to accommodate thermal movement and slab deflection. Cold joints occur where fresh concrete meets already-hardened concrete — the bond depends on surface preparation at the pour boundary and the fresh concrete's hydration against the hardened face. Well-executed cold joints are nearly as strong as the concrete itself; poorly executed ones have lower tensile and shear strength. Pull-off testing at cold joint boundaries identifies which category a specific joint falls into.
Sometimes — pour boundaries can be visible as faint lines or slight colour differences in the concrete, particularly when wet or at raking light angles. But construction records are more reliable. The concrete placement programme, pour date records, and any photographic documentation from construction will show the pour sequence and therefore the cold joint locations. We request construction records before assessment on all large-footprint Mulgrave floors.
For a 45,000 square metre floor with 14 cold joints, the flexible compound zones at the crossing aisle lines represent approximately 8-12% of total aisle line length. The cost premium for flexible compound over standard thermoplastic is approximately 20-25% per linear metre for that portion. Total job cost premium: typically 2-4%. The protection against premature cracking at cold joint boundaries is worth it.
